Total Chaos Long Travel Suspension

Well we have been a little slow getting back to you with Part II of Project Off-Road. We were feeling a little overwhelmed and in over our heads but then we just started in piece by piece and found that it all became much clearer once we dug in and actually held parts up in place and saw where they fit.

To start off we wanted to get as much prep work done as we could prior to enlisting help from a welder.

The new a-arms need assembled. The bushings must be greased and pressed in. Initially we tried to do this with a vice. It did not work. Take them to someone with a press and have them pressed in. :-)

This reinforcement plate needs welded on the frame. We broke out the angle grinder and it took it down to bare metal to make sure our welds would take nicely.

The top of the shock tower needs cut off to make clearance for the new King Coil over's. This side is pretty much ready to go. Notice on the right we have also cut off the old droop stop and ground that area clean.


Now for some work on the new Total Chaos Heim Steering kit and then the lower Uniball kit.

We remove the steering arm so that we can get them ready for welding. After prepping the steering arm we bolted the heim and gusset together with the tapered sleeve. This will get tack welded then the heim removed and the gusset fully welded in place.

Use a drill press to drill out the tie-rod holes on the center link to 5/8". We broke out the paint can and sprayed the new Total Chaos lower Uniball.

The lower a-arm needs drilled out to 3/4" for the lower Uniball conversion. This is the new Uniball on the left and the stock ball joint on the right.

Remove the brake backing plates from the spindles as they will not be used. Spindle is ready for Uniball to bolted up then steering arm after it is welded

In between other projects we had our BF Goodrich tires mounted up on our American Racing ATX series wheels.

This combo only required minor weights for balancing. Our new wheels and tires are ready for action.

At this point we are now ready to start welding. In Part III we will break out the Millermatic 251 and some expert assistance to weld in the new Total Chaos shock hoops. We will also take a look at our new Hanneman Fiberglass fenders and hood.
